Diagnostic Aids

If the clutch pedal is hard to push, inspect for proper lubrication to the clutch pedal assembly. Inspect the clutch hydraulic lines for blockage or crimping. Inspect for worn or damaged parts on the master cylinder or for the wrong type of fluid. Also inspect the clutch disc. Inspect for measurement or pedal push of 40 lb normal to 80 lb hard.

Test Description

The numbers below refer to the step numbers on the diagnostic table.

  1. This inspects the clutch system components and the operation of the clutch system.

  2. This step inspects for blockage or crimping of the hydraulic line.

  3. This step inspects the clutch disc for a worn or damaged clutch disc.

Inspect the clutch hydraulic hose and pipe for blockage or crimping.

Is the hydraulic hose and pipe blocked or crimped?

Replace the clutch hydraulic hose and pipe in the master cylinder assembly. Refer to Clutch Master Cylinder Replacement .

Is the pedal still hard?

Go to Step 4

System OK

Inspect the clutch master cylinder for binding.

Is the clutch master cylinder binding?

Go to Step 5

System OK

Replace the master cylinder. Refer to Clutch Master Cylinder Replacement .

Did you find and repair the condition?

System OK

  1. Remove the transmission. Refer to the following:
    2. •  Transmission Replacement in Manual Transmission NV - 3500
    •  Transmission Replacement in Manual Transmission NV - 4500
    •  Transmission Replacement in Manual Transmission ZF S6 - 650
  2. Inspect the clutch actuator for sticking and for being seized.

Is the clutch actuator binding?

Go to Step 7

System OK

Replace the concentric slave cylinder or release bearing. Refer to Clutch Concentric Actuator Cylinder Replacement .

Did you find and repair the condition?

Go to Step 10

Inspect the clutch pressure plate for being faulty.

Is the clutch pressure plate worn?

Go to Step 9

System OK

Replace the disc plate. Refer to Clutch Assembly Replacement .

Operate the system in order to verify the repair.
